The Invisible Loop: Managing Volatile Phenomena through Alkali-Sulphur Balance
In the heart of a cement kiln, a hidden cycle of evaporation and condensation dictates the success of the entire production run. The primary actors in this "volatile cycle" are alkalis (Sodium and Potassium), Sulphur, and Chlorine. If these elements are not perfectly balanced, they trigger "volatile phenomena"—a series of operational nightmares ranging from rock-hard build-ups in the preheater to erratic product quality. To manage this, chemists rely on two vital checks: the Sulphur/Alkali Ratio (SAR) and Excess Sulphur (E.S.).
Defining the Quality Parameters
The Sulphur/Alkali Ratio (SAR) is a molar calculation used to determine if there is enough alkali to bind the sulphur into stable compounds that can exit the kiln within the clinker.
- SAR Formula: SO3/80/[(K2O/94.2)+(Na2O/62.0)].
- SAR-Cl (Adjusted for Chlorine): In systems with high chlorine, the formula is adjusted because alkalis react with chlorine before Sulphur: SO3/80/[(K2O/94.2)+(Na2O/62.0)−(Cl/71)]
Excess Sulphur (E.S.) measures the amount of sulphur (expressed as SO3) that remains "uncovered" by alkalis. When sulphur is in excess, it forms highly volatile Calcium Sulphate (CaSO4), which recirculates aggressively.
- E.S. Formula: (1000×SO3)−(850×K2O)−(650×Na2O). (Result expressed in grams of SO3 per 100 kg of clinker).
Importance and Significance
The primary goal of balancing these volatiles is to ensure they leave the kiln system. Alkalis prefer to combine with sulphur to form Alkali Sulphates, which have low volatility and exit safely with the clinker.
However, if the ratio is unbalanced:
- Excess Alkalis: They remain highly volatile, condensing in cooler zones and causing "sticky" material that leads to preheater blockages and kiln rings.
- Excess Sulphur: It forms CaSO4, which has a high evaporation factor and builds an internal cycle that can quickly plug the lower preheater cyclones.
Desirable Ranges for Stable Operation
For a kiln to run without frequent shutdowns for manual cleaning, the following ranges are targeted:
| Parameter | Desirable Range | Significance of Deviation |
| Sulphur/Alkali Ratio (SAR) | 0.8 – 1.2 | >1.2: Excess sulphur forms volatile CaSO4. <0.8: Excess alkalis cause blockages. |
| Excess Sulphur (E.S.) | 250 – 600 g/100kg clinker | >600: Severe coating and plugging in the preheater tower. |
| SAR-Cl (High Chlorine) | ~0.8 | Essential for managing high-chlorine fuels or raw materials. |
